How to assemble a charcoal grill

A kettle or cart-style charcoal grill comes as a bowl, legs, a lid, two grates and an ash catcher or ash pan. It is a one-person job; the parts that matter are the vents, which control the heat, and the legs, which keep a bowl of burning coals upright.

Parts to check first

Before you start, lay everything out on a soft surface (the flattened box works) and check it against the parts list in your manual.

  • Bowl (firebox) and lid
  • Legs, wheels and axle
  • Charcoal grate and cooking grate
  • Ash catcher or ash pan
  • Vent dampers, lid handle and heat shield

Step by step

  1. Step 1: Turn the bowl upside down on a folded blanket or the box lid so the enamel or paint does not get scratched while you work.

  2. Step 2: Fit the bottom vent damper or ash sweep inside the bowl first if your model has one; it is hard to reach once the legs are on.

  3. Step 3: Push or bolt the legs into their sockets on the bowl, then slide the axle through the two wheeled legs and lock the wheels with their hubcaps or clips.

  4. Step 4: Clip or bolt the ash catcher or ash pan between the legs so it sits squarely under the bottom vent.

  5. Step 5: Turn the grill upright with the wheels on the ground and check it stands without rocking on a flat patio.

  6. Step 6: Fit the lid handle with its heat shield between the handle and the lid, and the top vent damper, and check both vents open and close freely.

  7. Step 7: Drop in the charcoal grate at the bottom of the bowl, then the cooking grate on its supports above it.

  8. Step 8: For the first use, light a modest amount of charcoal with the vents open and let it burn with the lid on to settle the paint before cooking.

Common mistakes

  • Leaving out the handle heat shield, so the lid handle gets too hot to hold.
  • Fitting the ash catcher off-centre, so hot ash drops onto the ground or decking.
  • Swapping the charcoal and cooking grates, which puts the food far too close to the coals.

Safety notes

  • Use a charcoal grill outdoors only, never in a garage, tent or under a covered porch; burning charcoal gives off carbon monoxide.
  • Stand it on a firm, level, non-flammable surface away from fences, sheds and overhanging branches.
  • Let ashes cool completely before emptying them into a metal container.
